Automotive: PPAP-Ready Door Panel Inserts from DFM to Production

Automotive interior trim programs leave little room for late changes. A door panel insert must meet appearance standards, fit a complex assembly, and remain stable through years of temperature cycling. HWPD helped a Tier 1 customer move from DFM concept to PPAP Level 3 approval in 10 weeks, with production parts later running at a 0 PPM defect rate.

The initial review focused on wall transitions, locator features, and the relationship between the visible Class A surface and the hidden attachment points. HWPD identified three wall-thickness issues that could have produced sink marks and inconsistent grain. The team adjusted the transitions, refined the rib layout, and proposed a gate location that kept weld lines away from the styling surface.

Because the insert joined a larger vehicle assembly, tolerance stack-up was central to the program. Datums were aligned between the part drawing, mold design, and inspection fixture. The customer’s key characteristics were recorded in the control plan, while non-critical dimensions were kept from unnecessarily narrowing the process window. This practical approach is part of a disciplined DFM review.

The mold used replaceable steel in areas likely to change after vehicle-level fit checks. T1 samples were measured, installed into the customer’s assembly, and reviewed for flushness, gap, grain continuity, and clip engagement. One clip required a minor steel correction, which was completed before the validation run.

For PPAP, HWPD prepared dimensional results, material records, process-flow documentation, capability evidence, and sample approvals. The customer’s review team could trace each requirement back to the drawing and control plan. That transparency reduced approval questions and kept the launch schedule intact.

After SOP, the process maintained capability above CpK 1.67 for the key dimensional characteristics. Ongoing checks included appearance audits, clip-force verification, and periodic dimensional sampling. The project illustrates how automotive molding succeeds when tooling, quality, and assembly teams work from the same definition of “good.” HWPD provides that integrated support from mold design through production.
